I guess there are worse things than a Largemouth Bass coming off the hook just about the time you go to pull it out of the water and into the boat ! Also if you say M@*%&#%&*^$r and nobody hears you , did you make a sound ?

A small amount of wear will make a large difference . You are improving the clearance only the distance you are moving the lever on the shaft. Trust me , the only repair you can make (for now) that I would trust is to drill through the lever/shift shaft and install the double roll pin . You want to do this in a drill press to make absolutely sure you have a perfect hole the correct diameter and the hole is true. If the shift shaft is 16mm or 5/8 diameter you can use a 1/4 roll pin and you will not hurt the integrity of these parts. p.s. You will want to drill this hole parallel to the pinch bolt .

If you want to "fix" it , you can drill a hole through the shaft and lever . then install a double roll pin into both parts . This will get you by until you can get the new parts. When you see a double roll pin you will see how robust it is compared to a regular roll pin . A 3/16 or 1/4 roll pin should work . You really need to chuck this up and use a drill press to get a good hole through everything . Also , get it like you want it , you only have one attempt . Also , get a whizzer (cut off tool) and open up the gap ta\that closed up where it clamps on the lever.

Until you replace worn parts , you are wasting your time. # 10 in the diagram is worn out and possibly # 12. Of course $207.44 as of 5:21 AM CST is steep but that is life . i remember when the Honda CR 125 came out the aluminum shift lever was (I think) $71.00 . That was in 74-75. Until you replace # 10 you are wasting your time . There are a couple of "things" you can do but it would be stupid to do them . I am not going to describe them because I don't want you to attempt them . Anything else would be a "repair" but not a fix. No one with any mechanical knowledge would do anything but replace the worn parts . If it were my bike I would man up and order needed parts.

It will be better / safer to remove the tank and work from the bottom to get this clog fixed and you can be done with it . This will give you an opportunity to turn it upside down and dump any water from the tank .

The only concern everyone has is : should the nut come loose to the point it falls off , the bolt would fall off and you're in trouble. Installing the bolt N to S ensures it will remain in place until you can tighten it and be on your way . This 10 yr old policy must mean they will look at your VIN plate to see the date of production to say "sorry it is now ten years and one month old , push it back out of the shop" . I would think there are more bikes on the road 10+ yrs. old v bikes under 10 yrs old. an absurd policy .

Listen , I helped him get it running . AFA I am concerned , I would get a GOOD ECU , have a good map installed and run it. I am sure no one would risk running this ecu and having it fail on the road . My days of pushing (British) motorcycles back to the house are long gone . You want to ride them uphill so WHEN they quit , you can ride your zero emission vehicle back home . There was this rich farmer that had an ultra-lite and he would fly by here a few times a week . this thing sputtered 10Xs worse than anything anyone on this forum has ever witnessed. The Lord God Jehovah , Yahweh , The Great I Am etc. kept this man alive to make it home every time. I would like to think He will help me but might say " Don't look at me I didn't tell you it would work" . -

Did you install a new shift lever (30250832) and lever (30256925) ? This slack is what was causing the things to fall off. It was clamped as much as possible but wasn't getting tight. -

IDK how much clearance you are working with , you may be able to install one conventional washer and make up the slack. How much clearance do you have ? -

If you have lateral play in this shift rod , you can purchase machinery bushings and take up the side play . These are nothing more than washers in different i.d. and thickness to take up slack . Traditionally these were sold at farm equipment dealers and they might be "available" through Fastenal or an industrial supply house.
